No complex contours, no organic shapes, no mechanisms&#8230; and yet, when it comes to the budget, the price skyrockets.  <\/p>\n\n<p>Why does this happen? Because in <strong>industrial manufacturing<\/strong>, complexity is not always visible. It is often hidden in geometric details that require changes to processes, tools, or <strong>machining <\/strong>strategies.   <\/p>\n\n<p>In this article, we review the geometries that most often increase the cost of a part without the designer being aware of it. <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>1. Walls that are too thin in CNC machining<\/strong> <\/h2>\n\n<p>A thin wall may seem like a minor detail in CAD, but in manufacturing it is a real red flag. Everything looks fine on screen, but when it comes to the machine, it&#8217;s a different story.  <\/p>\n\n<ul class=\"wp-block-list\">\n<li>In <strong>CNC machining<\/strong>, thin walls require reducing feed rates and cutting depths to prevent vibrations. <\/li>\n\n<li>Increases the risk of deformation during <strong>machining <\/strong>and also when releasing the part from the clamp. <\/li>\n\n<li>In many cases, specific tools or special strategies are required to avoid rejects. <\/li>\n<\/ul>\n\n<p>In addition, a wall that is too thin increases process variability, which translates into more checks and more rejected parts. The result is more machine time, more risk, and therefore<a id=\"https:\/\/protoandgo.com\/cuanto-cuesta-fabricar-un-prototipo-todos-los-factores-que-afectan-al-precio-final\/\" href=\"https:\/\/protoandgo.com\/en\/how-much-does-it-cost-to-manufacture-a-prototype-all-the-factors-that-affect-the-final-price\/\" target=\"_blank\" rel=\"noreferrer noopener\" type=\"link\"> higher costs<\/a>.  <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>2. Deep holes and small diameters in machined parts<\/strong> <\/h2>\n\n<p>Deep, narrow holes are one of the biggest enemies of cost, even though they are not visually striking. <\/p>\n\n<ul class=\"wp-block-list\">\n<li>They require long, thin tools that are much more fragile. <\/li>\n\n<li>They reduce process stability and increase the likelihood of tool breakage. <\/li>\n\n<li>They are forced to <strong>mechanize more slowly and with greater supervision.<\/strong> <\/li>\n<\/ul>\n\n<p>Each breakage involves stopping the machine, replacing the tool, and, in the worst case, repeating the part. As a rule of thumb, when the depth exceeds 4\u20135 times the diameter, the cost begins to increase non-linearly.  <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>3. Small interior radii and manufacturability issues<\/strong> <\/h2>\n\n<p>Very small or nearly square inner radii are easy to draw in CAD, but complicated and expensive to manufacture. <\/p>\n\n<ul class=\"wp-block-list\">\n<li>They force you to use tools with a reduced diameter. <\/li>\n\n<li>They significantly increase <strong>machining time<\/strong>. <\/li>\n\n<li>Increases wear and tear and the risk of tool breakage. <\/li>\n<\/ul>\n\n<p>In many cases, increasing the inner radius by a few millimeters does not affect the function of the part, but it can significantly reduce manufacturing time and cost. Whenever possible,<strong> larger radii are cheaper.<\/strong>  <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>4. Tight tolerances and extra costs in the manufacture of parts and prototypes<\/strong> <\/h2>\n\n<p>One of the most common causes of cost overruns in seemingly simple parts is setting overly strict tolerances without functional justification. <\/p>\n\n<ul class=\"wp-block-list\">\n<li>Tight tolerances require additional controls. <\/li>\n\n<li>In many cases, they require secondary processes such as manual rectification or adjustments. <\/li>\n\n<li>The percentage of parts rejected due to minor deviations is increasing. <\/li>\n<\/ul>\n\n<p>The key question that should always be asked is: <a id=\"https:\/\/protoandgo.com\/como-calcular-correctamente-las-tolerancias-para-evitar-retrabajos-en-tus-prototipos\/\" href=\"https:\/\/protoandgo.com\/en\/how-to-correctly-calculate-tolerances-to-avoid-rework-on-your-prototypes\/\" target=\"_blank\" rel=\"noreferrer noopener\" type=\"link\">is that tolerance functional or merely aesthetic?<\/a> Adjusting tolerances only where they add value can drastically reduce costs. <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>5. Inaccessible surfaces and poor orientation <\/strong> <\/h2>\n\n<p>A part can be geometrically simple and yet very complex to manufacture if tool access has not been considered. <\/p>\n\n<ul class=\"wp-block-list\">\n<li>Poorly oriented surfaces require more fastening changes. <\/li>\n\n<li>Each repositioning requires more preparation time. <\/li>\n\n<li>In some cases, it requires the use of more expensive machines with more axes. <\/li>\n<\/ul>\n\n<p>Designing with how the part is actually held and machined in mind allows the process to be simplified and costs to be significantly reduced. <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>6. False symmetries in the design of machined parts<\/strong> <\/h2>\n\n<p>Parts that appear symmetrical but are not often cause unexpected problems in manufacturing. <\/p>\n\n<ul class=\"wp-block-list\">\n<li>They prevent the reuse of tools or<strong> machining strategies<\/strong>. <\/li>\n\n<li>They force you to reposition the part even if the change is minimal. <\/li>\n\n<li>They break the repetitiveness and efficiency of the process. <\/li>\n<\/ul>\n\n<p>Sometimes a small displacement, an off-center drill hole, or an asymmetrical detail turns a cheap part into a complex and more expensive one. <\/p>\n\n<h2 class=\"wp-block-heading\"><strong>7. Demanding surface finishes <\/strong> <\/h2>\n\n<p>A visually clean or aesthetic<strong><a id=\"https:\/\/protoandgo.com\/como-elegir-el-acabado-ideal-para-tu-prototipo-estetica-vs-funcionalidad\/\" href=\"https:\/\/protoandgo.com\/en\/how-to-choose-the-ideal-finish-for-your-prototype-aesthetics-vs-functionality\/\" target=\"_blank\" rel=\"noreferrer noopener\" type=\"link\"> surface finish<\/a><\/strong> is not always trivial or inexpensive to achieve. <\/p>\n\n<ul class=\"wp-block-list\">\n<li>Requires slower, more controlled final passes. <\/li>\n\n<li>In many cases, this involves manual polishing operations. <\/li>\n\n<li>Increases total manufacturing and handling time. <\/li>\n<\/ul>\n\n<p>Defining high-end finishes only in visible or functional areas allows for a balance between aesthetics, cost, and feasibility.
